Die Casting

The die casting process is suitable for manufacturing blanks/cylinders (gears without teeth) and large diameter gears. On the one hand, it is suitable for manufacturing blanks in industries that require large-scale production. However, it is a dual manufacturing process because the blank will undergo another manufacturing process (machining in most cases). On the other hand, it is the most cost-effective method for manufacturing large diameter gears due to its ease of operation.

Forging

Forging is suitable for manufacturing metal blanks and finished gears. It involves heating and hammering the metal material until the desired part is formed. Due to the heat treatment, the produced gears have better fatigue properties. However, they are not suitable for manufacturing smaller gears (suitable for gears within 6-10 inches in diameter) or thin cross-section gears.

Extrusion and Cold Drawing

Extrusion involves heating the metal profile and squeezing it into a predetermined shape to obtain the desired product. Heat treatment gives it better fatigue properties, while the process has lower initial tooling costs. Cold drawing is similar to extrusion. However, cold drawing does not push the metal. Instead, it pulls the metal through a die. Also, cold drawing does not involve heating. Therefore, the metal still has unchanged mechanical properties.
